I don't know of people using PVA successfully. HIPS can be used and breaks off reasonably easily (unless made too thick). The slic3r software supports multiple extruders and support.

You shouldn't have to print new Z motor mounts to update the X clamps from AO-100 to AO-101.

You are probably fine. But you could adjust it by loosening the pulley on the Y motor and lining it up with the belt where you want it. There is a small set screw in the pulley.

There's a huge variety of motors. If I knew of one cheaper that worked well, we'd be using that. Our motors are designed to our spec, are quite inexpensive and work very well with 3D printers. I was wondering why you guys chose Printrun over Repetier-host. I assumed it is either because Printrun has a smaller footprint and does not require OpenGL, or because it needs mono on Linux? (mono is highly controversial in the Linux world, you may not have gotten your FSF certification with it?) ...

Holy crap! I was working on a similar design for my AO-100! This is perfect but how much build area do you lose? We've actually been doing this for quite awhile.
